Ergonomics looks at how work is performed and asks a simple question: “How can we make this task easier, safer and more effective?” It focuses on reducing unnecessary reaching, lifting, twisting, force and repetition so that employees can perform work comfortably and consistently.

For leaders managing daily operations, the principle of small, intentional adjustments producing larger gains is well understood. Ergonomics applies this principle to the way people physically perform work.
A few inches can change posture, force, repetition and fatigue. For example:
- Adjusting a workstation by an inch to eliminate back strain.
- Reducing unnecessary twisting or reaching to cut down on wasted motion.
- Rearranging tools and materials to save seconds that add up to hours over time.

This starts with a close review of the work for repetition, awkward postures, excessive reach, forceful exertions, manual handling demands and layouts that make the higher-risk method the default method.
In practice, the most effective ergonomic improvements are often not complicated. They are usually practical, visible and developed close to the work. When leaders involve the people performing the task, they are more likely to find solutions that reduce strain and improve performance.

At a chemical company, we observed an employee who had spent 12 years reaching overhead to open and close valves. The task had become normalised over time, but the posture and repetition presented a clear opportunity to reduce physical strain. When asked about the work, he said the job was “just fine.” This is common. People often adapt to difficult work because they need to get the job done and don’t think about how the task is completed.
When asked for improvement ideas, he was initially sceptical. A lightweight aluminium pole with a hook was proposed so he could operate the valves while keeping his arms in a more neutral posture. He agreed to trial it for two shifts.
By the next day, he had adopted the tool, written his name on it and requested additional poles for his co-workers. This was a practical Kaizen outcome: a small change that addressed a real ergonomic issue while respecting the employee’s experience and judgement.
Kaizen Events Provide a Structured Framework to Improve Safety and Performance
Kaizen events provide a structured way to identify and implement ergonomic improvements. Their value comes from being task-focused, employee-informed and action-oriented. Rather than discussing risk in general terms, the team observes the work, tests a change and evaluates whether it improves both safety and performance.

- They address real operational problems: Employees and leaders identify risks and inefficiencies that are visible in the work, not only in metrics or reports.
- They build momentum: Small, tangible improvements demonstrate that leadership is prepared to act on practical opportunities.
- They improve performance: Reducing unnecessary motion, awkward postures and excessive force can improve safety, quality, speed and consistency.
- They strengthen engagement: Employees who see their input considered and acted upon are more likely to support and sustain the improvement.
- They support sustainable improvement: The aim is not simply to complete an event. The aim is to build the habit of seeing risk, testing improvements and learning from the work.

Making ergonomics a leadership priority is not solely about injury prevention. It is about improving how work is designed, completed and sustained. Leaders can begin with a practical approach:
- Review one high-risk task with the employees who perform the work. Look for excessive reach, force, repetition, bending, twisting, poor layout or manual handling demands.
- Ask what small change would make the task safer, easier or more consistent before moving directly to a complex solution.
- Test one improvement and evaluate the result before over-engineering the solution.
- Measure the operational impact, including reduced strain, smoother flow, fewer interruptions, improved quality and employee feedback.
Making the Efficient Method the Easier Method
For leaders managing complex operations, ergonomics and Kaizen offer a practical route to sustainable improvement. The objective is not to make work slower or more complicated. It is to make the better method easier, safer and more reliable.
A matter of inches can become a matter of performance. By looking closely at the work, listening to employees and testing practical improvements, leaders can reduce musculoskeletal risk while improving productivity, quality and workforce sustainability.
The real opportunity is not a one-time event, but a leadership habit of seeing risk, improving work and making practical change part of everyday operations.
